Ducting design & installation for Intercooler and radiator - Part One

For a while i have been putting off the idea of ducting the intercooler and radiator on the car mainly because of the complexity of what is on my car.





Hoses for the oil cooler and wiring as well are just some of the pieces in the way to make it nice and clear through.
















Around the side of the radiator you can see the gap after the air conditiong condenser was removed long ago, the shape is difficult to follow as well





















Seeing as it was in the new year i decided to use some of the left over beer ctns as well as some core flute i purchased from bunnings.
















Here you can see the start filling in the area around the radiator to ensure that air is forced through it and doesn't escape around the sides of it.









































It might look a little silly with the beer boxes and core flute but it allowed me to see what would work and the general shape that i will cut the metal to. With complex jobs like this is is hard to picture how it will all fit together and helps to avoid wasting expensive aluminium sheeting.
































This is the bottom piece under the cooler and you can see some of the shapes you need to work around as well as leaving holes for access to remove bolts etc. Being in core flute it is then easier to trace this onto the metal latter one.
















Here i am getting the shape of the front bar so it matches the bottom piece of the ducting and fits nice and snugly.
















This is the corner piece which blocks off around the radiator





















Cutting out the top piece, you can see all the angles and sections that i had to cut out. It took me a while to do but enabled the top section to be one piece and a lot neater.
















I had to cut sections to fit around hoses and wires but also around the hood latch.
















Here is a test fit to the car, you can see the hoses and also how far under the hood latch it goes. I was originally going to block this section off but there is a center vent in between the two headlights that allows air through so i am taking advantage of this.
